Rugged Radios RZR 800 Build We Need Your Help!!!

All discussions, build up threads, and tech questions regarding ATVs, Motorcycles, Side x Sides (Rhinos), should be posted here.

Extreme Makeover Rugged Edition!

Rugged Radios is proud to announce the Rugged RZR build. We just purchased a used 2009 RZR 800 and we need your help! How should be build this RZR 800? Let us know what you have done to modify your RZR.

Where do we start?

• Wheels & Tires?
• Bolt on Shocks?
• Racing Seats?
• Opening Doors?
• Roll Cage and Bumpers?
• Blue or White Plastics? (it is a Rugged vehicle!!)
• Any other items you may recommend??

Of course we will be installing the latest communication package designed for the RZR.

At the end of the build we will have it on display at the 2011 Sand Sport Super Show with credits to all the people who gave the input to build the Rugged RZR into a mean desert machine.

Race seats have arrived! Thanks to Pacific Customs Unlimited two big boxes arrived with black EMPI Super Seats and Crow 5 point harnesses. I called them up and they arrived the next day. Great customer service!Check them out online or give them a call at 951-738-8380.

All we need to do is to fabricate seat mounts. These Super Seats have the same mounting as a standard Beard seat. Does anyone make an easy install mounting kit for the RZR? Please let us know. It would save us the fabrication time.


We appreciate everyone who has called and PM’ed us with suggestions and products for this build.

What do you guys think? Tony over at Racer Tech just confirmed that the powder coating is done on the RZ6 6 over suspension system! We could not be happier with the way it turned out and can’t wait to actually see it in person, let alone on the RZR itself. Thanks again Racer Tech! The RZR is coming along slowly but steadily! TJ over at Positive Ride has been working on the RZR trying to get it all finished. The roll cage got back from powder coating on Friday and it looks absolutely amazing! Instead of doing just plain black, Greg decided to do a black with blue and silver speckles so it really stands out in the sun. We can’t put the roll cage back on until we have the plastic kit situation figured out, so for right now it’s sitting in our shop waiting to be put on.

The long travel kit from Racer Tech is being put on as we speak! Not only does it look amazing but it’s been going on without any problems. Can’t wait until we can take it out to Pismo and put it to the test! Thanks again Racer Tech

We put the Pro Armor bumper on to see how it looks and looks good! Unfortunately, it will be one of the last things we put on after everything’s completed. The Pro Armor doors were powder coated with the roll cage and are ready to be put on.

Now we’re just trying to figure out our plastic situation! We are doing a deal with RZR Wraps with our colors are white, blue, and black. We’re trying to find a plastic kit for the RZR so we can go from the stock red plastics to some white ones. Does anyone have plastics to trade or know anyone that would be willing to trade? We’re looking for either Full Bore or Maier Plastics!

We’ve been making more progress on the RZR Build! Finally got the long travel kit on and installed. It sits higher than we expected which is really cool! Today we’re going to Loctite everything for the long travel kit, build the spare tire rack, and get the brake lines all situated.

We finally got some time to work on the RZR today! Last week we got a shipment in from UTV Inc. which included a sealed intake system and seat mounts. We’re still waiting for Twisted Stitch to make our seats and send them out to us. We got another package today from Pro Armor which has the harnesses in them. I must say, these are some badass harnesses! They’re the classic 3” Wide H-Style harnesses that come with a bright LED removable flashlight and water resistant cell phone port or MP3 Pocket. Thanks again Pro Armor for hooking us up!!

We finally got the Twisted Stitch seats in this morning! They look great and can’t wait to put them in the RZR. Now were just waiting on the Full Bore long travel body kit, which ships out today! We also have sand paddles and a Two brothers Slip On exhaust coming, they should be here early next week!

We’re finally reaching the ending stages of our RZR build. We ran into a couple road blocks along the way, but it should be easy here on out! We decided to get 2 different sets of wheels and tires. We have our Pit Bull tires mounted on ITP rims from American Rock Rod’s and we also got lightweight aluminum DWT rims and Doonz tires from Fullerton Sand Sports. We got the Two Brothers Slip on Exhaust system thanks to David! And finally, our plastic situation is solved! We got the Full Bore shipment yesterday morning and are starting to get it on. Very impressed on the quality and how good it looks! The only downside is we’re going to have to modify the plastic to make the Pro Armor doors fit! The roll cage finally got put on as well, so this thing should be done really soon!

The Rugged RZR is finally off the lift and it looks so mean!!! Although it’s not 100% done, we can definitely see the finish line. We still have to wire everything up but at least its almost done. What do you guys think?

Here are some updated pictures of the RZR! We will be installing the intercom and radio this week and also going to be designing some stickers and have them put on hopefully by the end of this week. Were taking the RZR out to Pismo this weekend to take some pictures for UTV’s in the Wild 2012 Calendar, so it will be the first time we get to test everything out!
